HDI Impedance Calculation: Engineering High-Speed Signals from Ball Grid to Connector

ManuelMLymon, September 7, 2026

High-density interconnect boards have become the default choice for compact electronics that combine fast processors, dense ball-grid arrays, and high-speed serial lanes. But the very features that make HDI boards attractive—thin dielectrics, laser-drilled microvias, and fine traces—also make controlled impedance more demanding. A small percentage shift in dielectric thickness or trace width can move a differential pair outside its signal-integrity budget. Calculating impedance for HDI boards therefore requires more than a generic formula. It demands a disciplined workflow that connects stackup design, material selection, field-solver simulation, and fabrication tolerances.

Why HDI Stackups Change the Impedance Calculation Game

Standard multilayer boards usually leave enough dielectric height to make impedance calculations relatively forgiving. In a conventional stackup, a 100 Ω differential pair might sit on a 100 µm to 150 µm dielectric. In HDI boards, those same signals often run on 30 µm to 75 µm dielectrics because the entire point is to reduce layer thickness and increase routing density. When the dielectric height becomes that small, trace width and spacing must shrink to keep impedance within target. That makes the math more sensitive to manufacturing variation.

For example, a 50 Ω single-ended microstrip on a 50 µm dielectric with a dielectric constant of 3.4 may require a trace width near 100 µm. If the etching process changes the trace width by only 10 µm, that is already a 10% geometry shift. On a thicker standard dielectric, the same 10 µm variation might be closer to 4%. This is why HDI impedance calculation must be treated as a tolerance-driven exercise, not a one-time geometry calculation.

HDI materials also influence the calculation. Many HDI designs use low-loss, low-Dk laminates and thin glass-reinforced prepregs. The effective dielectric constant depends on resin content, glass style, frequency, and copper roughness. In fine-line HDI boards, copper profile can be a meaningful fraction of the trace cross-section, affecting both loss and impedance. Microvias introduce shorter signal transitions than through-hole vias, but they still create local capacitance and inductance changes. If a differential pair changes layers or reference planes, the via anti-pad, pad size, and nearby return vias must be included in the impedance model.

Core Inputs and Calculation Methods for HDI Impedance

The first step is to translate the electrical requirement into a physical geometry. Most high-speed standards call for 50 Ω single-ended traces, 90 Ω differential pairs, or 100 Ω differential pairs. A simple closed-form microstrip formula such as Z₀ ≈ 87 / √(εr + 1.41) × ln(5.98H / (0.8W + T)) can give a useful first estimate. In this expression, H is dielectric height, W is trace width, T is copper thickness, and εr is the relative dielectric constant. However, this formula assumes a uniform dielectric, no solder mask, and no adjacent traces. HDI boards rarely meet those assumptions.

For practical HDI work, a 2D field solver is the preferred calculation method. The field solver accepts the real stackup, including core and prepreg thicknesses after lamination, copper weights after plating, solder mask thickness, trace width and spacing, and the distance to reference planes. It then solves for impedance using electromagnetic field equations rather than simplified approximations. This is especially important for differential pairs, where spacing between the two traces controls coupling. A tightly coupled pair may achieve 100 Ω with narrower traces, but the coupling also affects common-mode behavior and loss.

Engineers should treat HDI impedance calculation as an iterative loop. A preliminary stackup might estimate the required line width and space, but the fabricator’s etching tolerance, plated copper thickness, and final dielectric thickness can shift the result. Field-solver sensitivity analysis helps identify which parameter has the greatest effect. In many HDI stackups, dielectric height and trace width dominate. Changing the prepreg thickness by 5 µm can move a differential impedance by several ohms. For a deeper step-by-step breakdown of the geometry and material tradeoffs, see this guide on How to Calculate Impedance for HDI Boards.

Practical HDI Impedance Workflow: From Simulation to Measured Coupon

A reliable HDI impedance calculation must be validated by manufacturing data. Start by defining the impedance targets clearly: layer, trace type, single-ended or differential value, and tolerance. Typical controlled impedance tolerances are ±10% for many interfaces, but high-speed memory and RF paths may require ±7% or tighter. The next step is to share the proposed stackup with the fabrication team before the layout freezes. HDI builds often use sequential lamination, which changes dielectric thickness after each press cycle. The fabricator can provide the actual thickness, material Dk, and copper profile for the field solver.

During layout, avoid treating impedance as a trace-only problem. Microvia transitions, anti-pads, and reference plane gaps can create local impedance discontinuities even when the uniform trace section is calculated correctly. Place return-path vias close to signal vias and keep reference planes continuous under high-speed routes. For dense BGA areas, use the field solver to model the exact via pad and anti-pad dimensions rather than relying on a uniform trace calculation.

Finally, controlled impedance should be verified on a test coupon built from the same stackup and plating process as the main board. A time-domain reflectometer measurement can reveal whether the actual impedance is high or low. For example, a compact medical imaging board with a 0.4 mm pitch BGA required 90 Ω differential pairs on a 50 µm dielectric. The initial calculation called for 80 µm traces and 100 µm spacing, but the measured coupon came in at 86 Ω after etching. By working with the fabricator to adjust the spacing to 90 µm and reduce the effective prepreg thickness slightly, the next coupon measured 90.3 Ω. That loop between simulation, fabrication data, and measurement is what turns a theoretical impedance number into a manufacturable high-speed HDI design.
